Repair or replace a punctured inner tube

  1. 01Support the motorcycle securely, remove the affected wheel with the generation-specific axle tools and keep spacers in their original positions.
  2. 02Deflate fully, break the bead and use three protected tyre levers to lift one bead without levering against the brake disc.
  3. 03Remove the tube, find and remove the cause from the tyre casing, then patch the tube or install the correct spare.
  4. 04Add enough air to give the tube shape, refit the bead without pinching it, inflate to seat and set the documented cold pressure.
  5. 05Reinstall the wheel, confirm brake operation, chain alignment and free rotation, then recheck pressure after the first short ride.

Replace a damaged 520-chain link

  1. 01Confirm the carried master link exactly matches the fitted 520 chain manufacturer and model.
  2. 02Remove the damaged link with the chain breaker without shortening the chain beyond the available adjustment range.
  3. 03Install and rivet the replacement link to the chain maker's flare specification.
  4. 04Set chain slack and rear-wheel alignment to the motorcycle's documented procedure, secure the axle and inspect the repair before returning to normal speed.

Balancer-chain tensioner ("Doohickey") weak/failure

The counterbalancer chain is tensioned by an eccentric idler lever ("doohickey") held by a spring and clamp bolt. The Gen 3 uses the same tensioner parts as 2008-onward — the spring can lose tension so the system stops adjusting, causing excessive vibration and wear; in worst cases the lever or spring breaks, the balancer chain slips, and debris can jam the cam chain and bend valves.

  • Rising vibration ("jackhammer")

  • Hard-to-adjust balancer

Gen 3 valves tighten early (risk of burnt valve)

Gen 3 KLR650 (and thus the S) frequently leave the factory near the tight end of spec, and clearances close further as valves seat, sometimes reaching near-zero by 7,000 mi. If ignored, a valve can lose seal or the cam can wear.

Running-hot / thermal management (single-cylinder heat)

The big single builds heat in slow technical terrain and hot climates; the community fits a "Thermo-Bob" to stabilise coolant temperature and keep the cylinder round, an issue Kawasaki did not fully resolve on the Gen 3.

The S's 185 mm (7.3 in) ground clearance (vs 210 mm standard) plus the lowered suspension mean reviewers repeatedly scrape the belly/skid area and pegs on rocks and rutted trails that the standard KLR clears.

[S-specific] Shorter-travel suspension bottoms sooner; stiffer/harder ride

The S trades ~30 mm front / ~25-30 mm rear of travel for the lower seat; Kawasaki fitted firmer spring rates and revised valving specifically to resist bottoming, but reviewers still note you must slow down over bumps and the ride is firmer/harsher than the standard KLR. Combined with the thinner, firmer seat, long days are less comfortable.
