Balancer-chain tensioner ("Doohickey") weak/failure
SeriousOccasionalThe counterbalancer chain is tensioned by an eccentric idler lever ("doohickey") held by a spring and clamp bolt. The Gen 3 uses the same tensioner parts as 2008-onward — the spring can lose tension so the system stops adjusting, causing excessive vibration and wear; in worst cases the lever or spring breaks, the balancer chain slips, and debris can jam the cam chain and bend valves.

ModerateCommonThe S's 185 mm (7.3 in) ground clearance (vs 210 mm standard) plus the lowered suspension mean reviewers repeatedly scrape the belly/skid area and pegs on rocks and rutted trails that the standard KLR clears.

ModerateCommonThe S trades ~30 mm front / ~25-30 mm rear of travel for the lower seat; Kawasaki fitted firmer spring rates and revised valving specifically to resist bottoming, but reviewers still note you must slow down over bumps and the ride is firmer/harsher than the standard KLR. Combined with the thinner, firmer seat, long days are less comfortable.
