Doohickey (balancer idler lever) replacement

  1. 01Drain the engine oil completely and remove the oil filter.
  2. 02Remove the sprocket cover, gear shift lever, and rotor (ignition timing) cover.
  3. 03Using a flywheel/rotor puller tool, pull the rotor off the crankshaft to expose the balancer chain and idler assembly.

  9. 09Reinstall the timing rotor cover, sprocket cover, and gear shift lever.
  10. 10Install a new oil filter and refill with the specified engine oil (approx. 2.5 US qt with filter change) per the general 20W-50 or 10W-40 recommendation for this platform.

Subframe bolt hole 'drill-thru' repair for worn subframe bushings

  1. 01Loosen the carburetor intake boot clamp to allow the subframe/airbox area to flex slightly during the procedure.
  2. 02Loosen (do not fully remove) the lower subframe mounting bolts by about one turn.
  3. 03Remove the upper subframe mounting bolts completely.
  4. 04Pivot the subframe backward/downward on the still-loosely-fastened lower bolts to gain access to the worn upper bushings.

"Doohickey" balancer chain idler lever/tensioner failure

The engine balancer chain idler lever (nicknamed the 'doohickey') and its tensioning spring are underdesigned relative to the load they carry. On pre-2008 KLR650s the factory idler lever could crack or shear, allowing the balancer chain to jump time or seize the engine.
