What breaks first and where.
"Doohickey" balancer chain idler lever/tensioner failure
CatastrophicOccasionalThe engine balancer chain idler lever (nicknamed the 'doohickey') and its tensioning spring are underdesigned relative to the load they carry. On pre-2008 KLR650s the factory idler lever could crack or shear, allowing the balancer chain to jump time or seize the engine. Kawasaki improved the idler lever design for the 2008+ model year (which the 2016 model uses), but the factory extension spring remains too weak/long to provide adequate tension over time, so failure risk persists, just at a reduced rate versus pre-2008 units.
